ATILA - STUDY AND DEVELOPMENT OF A HIGH PROTECTION ADDITIVE MANUFACTURING PROCESS BASED ON DIRECT WIRE DEPOSITION USING MULTI LASER (LWMD) FOR THE PROCESSING OF HIGH REACTIVITY MATERIALS




DESCRIPTION

ATiLA is a proposal that works on the modeling and development of novel additive manufacturing processes in metals, for applications in the healthcare sector. Specifically in personalized prostheses created to replace damaged parts of the human body, maximizing osseointegration and minimizing unwanted effects, such as infections or traction imbalances.

OBJECTIVES

The main objective of the project is the development of an additive manufacturing process based on laser wire metal deposition (LWMD) for the processing of highly reactive materials for the manufacture of high-requirement parts such as personalized implants in Ti64 ELI. To achieve the main objective, the following specific objectives have been established:

1. Development of a prototype AM system based on LWMD technology adapted to the processing of reactive material (Ti6Al4V ELI). Specifically, the aim is to minimize the oxidation of the parts.
2. Establishment of process parameters established for the correct manufacturing of implants to obtain a dense material with good mechanical behavior. Selection of suitable heat treatments to improve the mechanical behavior of materials obtained with additive technologies to meet all standard implant requirements.
3. Study of Microtextured Surfaces with nanosecond laser to effectively reduce biofilm formation and pathogen adhesion due to phase evolution and reduction of surface potential of Ti64-ELI. Creation of laser-induced periodic surface structures (LIPSS) on AM-fabricated parts through treatment with femtosecond lasers, to optimize surface morphology and promote osteoblastic differentiation to ensure adequate osseointegration.
4. Development of a multiphase model for the simulation of LWMD towards its application for the creation of Ti64-ELI parts that can provide useful thermal information and estimate the effects of process parameters on the temperature profile of the melt pool. Creation of a model that will predict the formation of trapped bubbles, porosity in the melt pool and eventually residual stresses in the printed implant, which can lead to failure of the part under nominal load, depending on different manufacturing conditions.
5. Development of virtual models, also called digital twins (DT), of the LWMD machines involved in the project that integrate multiphase and multiscale simulation with probabilistic models derived from sensor information.
6. Development of a design guide for custom implant designs for LWMD. Establishment of a procedure for the design and manufacture of custom implants, from the collection of patient data to obtaining the sterilized implant ready for use.
7. In vitro and in vivo analysis and evaluation of the biological behavior of the 64D printed Ti3-ELI used for the development of personalized implants.
8. Development of some demonstration cases to verify that it is possible to obtain custom implants with this AM technology.
